There are a few ways its done, with a drillmotor driven holesaw, nibblers, plasma cutter (repaint neccessary), jig saw etc, I use a Greenlee panel cutter as its made for pokin large holes in sheetmetal (an expensive electricians tool) simple takes 30 seconds to cut a 80-90-120mm hole with no power tools, clean and smooth...AND a Dremel for smoothing out any rough edges...ive also seen where people use a Dremel and alot of cut off wheels and patience to do it...

First step draw a hole then drill 1/4 in holes around the circle that are separated by 1/16 inch then use a cutoff tool to cut the rest then finish off with a grinding bit. barry

Go for the holesaw. Dremels are kids toys and take too long for good results on larger projects of that sort. Well, not really kids toys, but designed for far smaller tasks. A holesaw or a punch, as was suggested earlier, are the way to go. No butchering involved.

you cant drill metal with a dremel unless you slow it down to around 1000 rpm. use a regular drill. if you don't have one check yard sales usually about $5.00. barry
