Lately I have noticed strange things like sometimes when I plug it in and open it in explorer it closes so I try to format it and it formats to 750MB and is working fine... What happened with 250MB? I used linux and win xp with it. In win XP I didn't use safely remove hardware because it is set to "fast remove" and I didn't unmount it in linux. If some clusters failed it would be logical to me that the size is reduced only by the size of that clusters? Can I make it 1GB somehow again? What can I do?

First describe the drive. Is it a hard drive or flash drive? Is it name-brand or generic?

Disabling write caching in XP does not exempt you from dismounting in Linux. You may have corrupted the file system. We need more info. Which file system do you have on that drive? If it is NTFS, that too can cause problems because most Linux systems cannot dependably write to NTFS.
It would be interesting to view the drive with Partition Magic. Would that be possible for you?
